The “Future Zone” innovation center has been linked spectacularly to the production halls.

“Take a walk on the future side” is displayed on one side of the Future Tube´s exterior facade, which links the production halls with the Future Zone digitalization center on the Fill site in Gurten. The motto says it all: The futuristic bridge leads the way to a future that can bank on sustainable growth. Apart from looking spectacular, it fulfills several important functions, housing the autonomous material transport system and as a very special venue for presentations and events.

Gurten, March 17, 2022 – Here the future has already begun! When you walk through the Future Tube at a height of eight meters, you feel as if you´re in a science fiction movie. Inside and out, the structure sets new standards in terms of design and function. “The Future Tube connects two major building complexes, thereby granting access to our Future Zone high-tech center. Furthermore, we will use the bridge in future for autonomous material transport between our production halls, as well as for presentations and events. This makes it multifunctional,” CEO and proprietor Andreas Fill explains.

Architectural design meets high-tech

Starting with the LED exterior facade, which regularly takes center stage, through to the many LED interior walls, this impressive structure reflects the innovative strength of the leading Upper Austrian company. The connection of lift systems on both sides provides optimal conditions for autonomous material flow within the building complex at the company’s location in Gurten (Upper Austria). “The idea came from a end-of-year presentation during the construction phase of the Future Zone. Now, around two years later, we are delighted with its completion,” Andreas Fill continues.

Growth under our own steam

In spite of continuous expansion, growth at any price is not the objective at Fill. Instead, it wants to grow prudently and sustainably under its own steam. Many major markets still harbor plenty of potential which will be harvested successively. As an innovation leader in many areas of machine and plant engineering, the Upper Austrian company has acquired an excellent international reputation. Its broad field of activity, with the Fill competence centers for plastics, profile technology, casting technology, wood, metal machining, and service, forms the sound foundation for future success.

Corporate data

Fill is a leading international machine engineering company based in Gurten, Upper Austria. Yet this is where the machines and systems that make the world´s most modern skis and boards come from. Last year, the largest ski project in the company´s history was completed, thereby reinforcing Fill´s position as the global market leader in ski production machines.

Gurten, February 14, 2022 – The success story began back in 1970 when Fill received an order for a grinding machine from Fischer Ski based in the neighboring town of Ried im Innkreis. This was the starting signal for successful cooperation and development which has lasted until today and made Fill the global market leader in ski and snowboard systems. Now all the major ski producers manufacture their sports equipment on machines from Fill.

Up there in the battle for Olympic medals

Above all, when the Austrian competitors win one medal after another in the alpine, Nordic, and snowboard disciplines – as they are doing currently at the Winter Olympics in Beijing – everyone involved at Fill is delighted. That´s because almost all the athletes use sports equipment that was produced on Fill machines and systems.

Largest ski project in company history

October 2020 marked another milestone in the collaboration between Fill and Fischer Sports. The contract covering multiple complete production lines for the Fischer plant in Mukachevo (Ukraine) was the company´s largest ever order in the field of ski machines. While the new production hall was under construction in Mukachevo until August 2021, five production lines for alpine skis and various subsections for cross-country ski production were built at Fill in Gurten. Starting at the end of August 2021, a total of 71 truck loads of ski production machines were transported to Mukachevo, some 900 kilometers away. Up to 35 fitters from Fill were on site at peak times during the installation operation. Installation and commissioning of the entire project is scheduled for completion by the end of the first quarter of 2022. Subsequently, Fill engineers will support the operating personnel with ramping up production at the Mukachevo plant. "The whole project is subject to great deadline pressure. Thanks to the enthusiasm and motivation of everyone involved – both at Fill and at Fischer – we will be able to keep to the ambitious schedule," reports Matthias Stiglbauer. Alongside his role as assembly team leader at Fill, the 28-year-old acts as a link between production and project managers and maintains a clear overview of this mega-project.

Corporate data

Fill is a leading international machine engineering company based in Gurten, Upper Austria. The innovative casting system is used for low-oxide collection, manipulation, and metering of molten aluminum. Consistent, reproducible casting parameters are decisive factors for ensuring constant casting quality. This is now a reality with the development of the ROBOCAST V. The world premiere will take place at the leading international trade fair for die casting, Euroguss 2022, which will be held in Nuremberg in June 2022.

Gurten, January 11, 2022 – A rapid transition to alternative drive concepts is taking place in the field of mobility. Existing casting systems are often only suitable to a limited extent for producing the new types of drive component. "The challenge for the automotive industry and machine builders is to develop and implement completely new manufacturing concepts. With the ROBOCAST V, we have succeeded in taking a decisive step forwards," reports Thomas Rathner, Head of the Casting Technology Competence Center at Fill.

Dynamic, precise, reproducible

Molten metal is metered dynamically in the new ROBOCAST V. This enables delivery rates of 0.5 to 2.7 kilograms per second. And the delivery rate is varied and adapted automatically during pouring to comply with the requirements of the die. The delivery process can be parameterized such that the mold is always filled from below the molten metal level after casting starts. Oxide formation in the system is prevented by permanent application of a protective atmosphere to the molten metal.

Seamless data acquisition and storage

The CYBERNETICS PRODUCE software tool integrated in the ROBOCAST V casting system ensures seamless recording and storage of all the relevant process parameters. This enables efficient and reliable component traceability. CYBERNETICS PRODUCE allows foundries to analyze reproducible processes and optimize the procedures accordingly using key performance indicators.

Simple operation and easy to maintain

The ROBOCAST V also scores highly with simple handling, clear user guidance, and clearly arranged, "grippy" controls. The system is extremely easy to maintain. All wearing parts can be easily replaced without great effort in a special service unit as and when required.

Corporate data

Fill is a leading international machine engineering company based in Gurten, Upper Austria. Children, young people, and the young at heart can acquaint themselves with technologies of the future in an interactive way and with the help of the latest technology. Exciting topics covering all aspects of research, innovation, and technology are conveyed in an age-appropriate manner. Over a thousand children and young people experienced the Future Lab at first hand last year. Apart from gaining insights into the future, they were also able to acquire some of tomorrow´s skills and discover their talents.

Gurten, November 22, 2021 – The Future Lab at Fill´s facility in Gurten, Upper Austria is a think tank for generations aged 3 to 65+. Covering 140 square meters, it is not only a knowledge and learning workshop, but also a creative space with eight laboratories for inquisitive explorers. "We cover all age groups with a wide range of workshops and events. Young people are a particular focus here, naturally in cooperation with schools and educational institutions. An occupancy rate of almost 100 percent in the first year was overwhelming. Many dates for 2022 are already fully booked. The high demand is extremely pleasing and confirms we are on the right track in implementing this open ideas factory," explains Andreas Fill, CEO and proprietor of Fill Machine Engineering.

"Can you stay the night here?"

Eight laboratories are available to the inquisitive explorers in the Future Lab. The offerings are tailored to the individual needs of attendees – from the experience program for three- to ten year-olds through to the advanced workshop for Future Lab experts. Around 60 training events have been held in recent months, meeting with much enthusiasm from the participating children and young people. Here is a sample of the feedback from two of the youngest visitors: "Like school, just soooo much cooler!" and "Can you stay the night here?"

Strong network

The Future Lab is also open to cooperation partners from business, research, and educational institutions. This results in joint projects with regional relevance, which lead to networking of the different stakeholders. The entire program is being followed by three master´s theses, four bachelor theses, and one HAK degree thesis. "Our aim is to get as many young people as possible interested in the world of technology and thereby counteract the skills shortage in the long term. The larger the network, the more successful we will be," says Andreas Fill.

Corporate data

Fill is a leading international machine engineering company based in Gurten, Upper Austria. The high-tech fettling and grinding cell is operated by an industrial robot. Thanks to an automated tool replacement system, it can carry out the various operations fully automatically, whether deburring small iron castings or massive ones. In addition to tremendous time savings in machining, the GRIND PERFORMER F ensures flexibility, high quality, and reproducibility of the machining operations. Another major benefit of the system is a substantial improvement in working conditions in the area of iron casting.

Gurten, November 8, 2021 – “With development of the GRIND PERFORMER F, we have brought the world of iron casting into the modern age. Machining iron castings of any size was previously back-breaking manual work in the most difficult working conditions. Thanks to state-of-the-art technology it has been elevated to a new, contemporary level. Day-to-day work in machining iron casting is now effectively much easier,” explains Thomas Rathner, Head of the Casting Technology Competence Center at Fill.

Development fueled by years of expertise

The machine engineering experts at Fill have been developing and supplying casting systems and machines for over 25 years. With the GRIND PERFORMER F, an important new milestone has been reached in the machining of iron castings. Components are fed into the robot grinding and deburring machine either manually or automatically. A robot-guided quick-change system automatically accesses various machining tools to fettle the component. To improve the reach and access of the robot, the individual component can be turned on the rotary clamping table. Depending on requirements, the GRIND PERFORMER F can be operated either as a standalone machine or in combination with several other machines.

Easily operated interface

The GRIND PERFORMER F is operated using FILL STUDIO. This software package was developed by Fill itself and enables easy programming. The employee on the system needs no specific prior knowledge to be able to operate it within a very short time. The tool is selected on the user interface, then the operations are determined on the 3D model using visual settings. “When developing FILL STUDIO, we paid particular attention to making the software easy to use, which is why the entire trajectory generation is programmed visually. The operator does not need to be an expert in robots or simulation, just a technician in the field of machining iron castings,” explains Tobias Wageneder, who is responsible for software engineering, simulation and virtual commissioning at Fill.

Corporate data

Fill is a leading international machine engineering company based in Gurten, Upper Austria. Perfectly tuned
plastics processing chains combine maximum quality and cost effectiveness.

From October 12 to 16, 2021, Fill presented the latest developments from the
Plastics Competence Center at the Fakuma, the world’s leading trade event for
industrial plastics processing. The unique, cost-effective and innovative
machine concepts attracted a great deal of interest among the international
trade fair visitors. This was the Fill team’s first trade fair appearance with
visitors in around a year and a half. The personal contacts, interesting
conversations, and specific customer inquiries ensured a great atmosphere not
only at the Fill trade fair booth in Friedrichshafen.

<span style="font-family: "Real Text light"; mso-bidi-font-family: Calibri;">Friedrichshafen/Gurten, October 27, 2021 – “After a
year and a half, the joy of being able to interact in person again was palpable
among the visitors. The highlight of the trade fair was a structural component
reinforced with particle foam for caravans. We saw the most interest from
potential customers in this area,” said Wilhelm Rupertsberger, Head of the
Plastics Competence Center at Fill. In addition to steam-free processing of
particle foam, the machine engineering company from Upper Austria presented
innovative production systems for polyurethane processing and for applying and
consolidating thermoplastic tapes, as well as additive manufacturing based on
CNC robots.

<span style="font-family: "Real Text light"; mso-bidi-font-family: Calibri;">Steam-free processing of particle foam
Whether EPS for thermal insulation, thermoplastic reclaim or bio-based foam
beads – all these particle foams require a pre-foaming process. Fill’s patented
steam-free pre-foaming technology is tailored to the individual needs of the
customer. The foam no longer needs to be dried before further processing. The
process is precisely matched to the raw material in cooperation with research
partners. The materials are then processed steam-free into functional components
in variothermal molds.

<span style="font-family: "Real Text light"; mso-bidi-font-family: Calibri;">Production systems for polyurethane (PU) processing
Fill’s range of services is based on the perfect integration of custom mixing
and dosage technology, extraction systems and other process modules. The main
focus is on flexibility and maximum plant utilization. The changing of molds
and mold carriers generally has zero cycle-time impact.

<span style="font-family: "Real Text light"; mso-bidi-font-family: Calibri;">Application and consolidation of thermoplastic tapes
Short cycle times, weldability and recycling are key benefits offered by
thermoplastic composites, and they form a key focus of Fill’s research work. A
2D stack is developed automatically based on the 3D model. It is created at
maximum speed in the MULTILAYER high-performance laying system, before being
consolidated in the CONSOLIDATION UNIT.

<span style="font-family: "Real Text light"; mso-bidi-font-family: Calibri;">Additive manufacturing based on CNC robots
In combination with 3D printing methods, the diverse properties of
thermoplastics offer an enormous variety of possibilities for producing
components. With ACCUBOT technology providing the kinematics, as well as
extruders and extrusion molds adapted to the exact requirements, 3D printing
can be granted additional degrees of freedom. Various options permit new ideas
and approaches when designing printed components.

The handover took place on September 22, 2021.

Fill attaches great importance to apprentice training. Not only do the young employees acquire technical and social skills, but they are also given responsibility from the outset. A recent prime example of this is the mobile medical unit project. The young Fill design engineers David Winklbauer and Jasmin Padinger played a leading role in developing, designing, and implementing five roller containers for the Red Cross. The practical containers were designed to accommodate all the equipment required for a disaster relief mission in a clearly arranged manner. An excellent opportunity for the apprentices to gain their first experience of taking responsibility for a project.

Gurten, October 11, 2021 – Saving time in disaster situations is vital in providing first aid. In the new, clearly arranged containers, every piece of emergency equipment has its own place. It only takes about 10 minutes to load the new roller containers onto a truck intended specifically for this purpose. This allows the Red Cross to be on location even more quickly in an emergency. The mobile medical unit was designed, manufactured, and assembled in Fill’s apprentice workshop. An extremely useful project from which both the young employees and the Ried district branch of the Red Cross have benefited. “The apprentices took to the task with great enthusiasm and were able to gain valuable experience of project management,” reports Phillip Heissbauer, head of apprentice training at Fill, and who is also an active Red Cross volunteer in his spare time.

Humanitarian partnership

Fill has been engaged in a humanitarian partnership with the Red Cross since 2014. Twenty-two first aid courses with more than 300 participants have since been held on site at Fill in Gurten. Five times now, first-year Fill apprentices have taken part in a workshop with the Red Cross search dog team. In eleven blood donation campaigns at the company, around 800 units of blood have been provided. In the course of the partnership, 30 Fill apprentices have had a taster shift with the Red Cross and many of them have gone on to complete their community service with the Red Cross. Fifteen Fill employees are currently engaged as paramedics with the Red Cross. Eight of them form the company’s in-house first-aider team at Fill. With the production of the mobile medical unit, this cooperation has reached a new standard of quality, and it once again underlines the great social commitment of Fill Machine Engineering.

Corporate data

Fill is a leading international machine engineering company based in Gurten, Upper Austria. At the state-of-the-art Test Center on the Gurten site, Fill Machine Engineering offers its customers optimum options for joint component tests and trials. An excellent opportunity to see the machining power of the global market leader in decoring systems live in action.

Gurten, June 17, 2021 – “Test the best” – the new Test Center is equipped with the most innovative technologies and developments from Fill’s Casting Technology and Profile Technology Competence Centers. On the TWISTMASTER 400, components up to 400 kilograms (clamping fixture including casting) are decored, whereby no turning on the component’s own axis is required. For challenging geometries, the SWINGMASTER models (maximum payload 315 or 500 kilograms) provide ideal conditions for an optimally decored final product. “Hard-as-steel machining power meets cybernetic intelligence in our new Test Center. In these real-world tests, our customers can gain a first-hand impression of the performance and precision of our machines and systems,” explains Thomas Rathner, Head of the Casting Technology Competence Center at Fill.

Tests on customer premises

Fill also offers the option of tests on customer premises with its mobile hammering station. The robust CORECRACKER preliminary decoring unit uses hydraulic hammers to break the sand core of the casting before the actual sand removal process.

Concentrated innovative strength creates added value

The decoring center is equipped with all the machines used by Fill’s casting technology customers around the world. Decoring is typically a two-stage process. In the first step, the core is broken by hitting the component with targeted hammer blows. In the second step, the broken core fragments are removed from the casting using a high-energy vibration system. For step one, both pneumatic and hydraulic hammers are available for tests on customer components. Depending on component size, the subsequent decoring process is performed with the SWINGMASTER 315, SWINGMASTER 500, or TWISTMASTER 400. For greater insight and better documentation, the process is recorded with four video cameras. Fill CYBERNETICS records the testing and analyses the data in real time. Two large screens are attached outside the cabin to allow the tests to be followed live. Once test operation is complete, a detailed report on the series of tests, including photos and videos, forms the basis for a joint final analysis. In this state-of-the-art Test Center, Fill offers its customers a unique opportunity to collaborate on implementing a reliable, stable, highly economical casting production process, tailored to the customer’s individual requirements.

Corporate data

Fill is a leading international machine engineering company based in Gurten, Upper Austria.
