Fill counts on the power of the sun


Fill Machine Engineering has installed 1,400 photovoltaic elements on the roof of the new Future Zone. In total, 30 percent of all the company´s energy needs are now met by solar power.

Upper Austrian machine builder Fill also demonstrates innovation in the field of environmentally friendly energy. 1,400 photovoltaic elements with a total output of 420 kWp (kilowatts peak) have been installed on the roof of the new Fill Future Zone. Including existing systems, total capacity now stands at around 1,350 kWp. This means that almost one third of total annual electricity consumption can be generated on site. Around half a million euros have been invested in the new system.

Gurten, 14th May 2020 – A high-tech center for the advancement of digitalization, software production, and mechanical development is being created at the heart of the Innviertel region in the form of the new Fill Future Zone in Gurten. The roof of  the Fill Future Zone has be fitted with 1,400 photovoltaic modules. Together with the existing solar power plant (around 3,000 modules), they yield a total of 1,350 kWp. And this could supply 270 single-family dwellings with energy for a whole year.

Resource conservation
Implementation of this project shows how consistently the internationally successful machine engineering experts are implementing their policy of resource-conserving production. "Minimizing resource consumption, reducing emissions, and protecting soil, water, and air are a primary concern for us," emphasizes Wilfried Fladl, who is responsible for environmental issues at the company. On fine sunny days, the huge photovoltaic system generates so much electricity from solar energy that the entire demand of Fill Machine Engineering in Gurten can be covered. The PV system also supplies ten charging stations with 11 and 22 kW for electromobility.

The photovoltaic plant at Fill covers a total area of 7,200 square meters, making it one of the largest of its type in Upper Austria. The aluminum substructure represented one of the biggest challenges in the installation process. Countless individual parts had to be fitted properly and thousands of meters of cables laid. Fill Maschinenbau hat 1.400 Photovoltaikelemente am Dach der neuen Future Zone montiert. Insgesamt werden nun 30 Prozent des gesamten Energiebedarfs mit Solarenergie abgedeckt.

Damit könnten 270 Einfamilienhäuser ein Jahr lang mit Energie versorgt werden.

Ressourcenschonung
Damit setzen die international erfolgreichen Maschinenbauexperten konsequent den Weg der ressourcenschonenden Produktion fort. „Die Minimierung des Ressourcenverbrauchs, die Reduzierung von Emissionen sowie der Schutz von Boden, Wasser und Luft sind uns ein vorrangiges Anliegen“, betont Wilfried Fladl, der für Umweltthemen im Unternehmen zuständig ist. An schönen Sonnentagen liefert die riesige Photovoltaikanlage sogar so viel Strom durch Sonnenenergie, dass der gesamte Bedarf von Fill Maschinenbau in Gurten abgedeckt werden kann. Zehn Ladestationen mit 11 und 22 kW für die Elektromobilität werden ebenfalls von der PV-Anlage gespeist.

Insgesamt erstreckt sich die gesamte Photovoltaik-Anlage bei Fill über eine Fläche von 7.200 Quadratmetern und ist somit eine der größten ihrer Art in Oberösterreich. Dabei stellte die Aluminium-Unterkonstruktion eine besondere Herausforderung dar. Unzählige Einzelteile waren fachgerecht zu montieren, tausende Meter Kabel zu verlegen. Human simulation and virtual reality
The demographic changes in our society have long since made themselves felt in industrial production. One decisive competitive factor is the effective yet ergonomic design of manual work processes by means of human simulation. This tool makes it possible to design all workplaces as early as the quotation phase in such a way that the workload for operators is minimized. Supported by virtual reality, planning teams can test the operability and maintenance of the entire system as early as the design phase and make improvements as necessary. The resulting information forms the basis for subsequent simulation of the production line.

Fill Cybernetics – system simulation
All simulations, designs, and information serve as a basis for the final system simulation. Alongside the process simulation, the Fill team has detailed documentation of the capacity utilization of individual process steps and manipulation systems at its disposal. Collision tests and verification of cycle times and quantities are the prerequisites for physical implementation of the system for the machine engineering experts at Fill.

Turnkey production system
The system described hereinafter is designed for the production of electric motor casings. It encompasses automatic insertion of the core packages as well as casting, cooling, decoring, sawing, and machining of the cast parts. In order to achieve maximum efficiency, two casings per casting operation are produced on each tilt casting machine. The process begins with preparation of the molten metal in one of the two holding furnaces and assembly of the inorganic core packages with the help of core mating pallets on a rotary table. Following release by the operator, while the core packages are still being inserted automatically, the casting robot removes the molten aluminum from the holding furnace. An integrated weighing cell, which precisely determines the volume of molten metal, provides for the necessary process stability. Once the casting robot has transferred the molten metal to the dies, a proportionally controlled, electronically monitored cooling system ensures a reproducible solidification process. Temperature monitoring of each individual cooling circuit provides immediate information about the quality of the components. Subsequently, a robot removes the solidified castings in pairs from the casting machine. These are aligned precisely by integrated turning mechanisms in the gripping device. Then a robot places them with pinpoint precision in a cooling tray. A transfer robot manipulates the castings into a component-neutral cooling rack. To enable cleaning and polishing of the molds, the tilt casting machine rotates into an ergonomically optimized position and swivels the face and side parts towards the operator. The innovative concept of the tiltcaster e casting machine enables optimal cleaning and maintenance of the dies, thereby ensuring a lower reject rate.

As soon as the casings have cooled down to approximately 80 degrees Celsius, they are removed one by one from the cooling trays and then subjected to preliminary decoring by the energy-efficient, hydraulic hammers of the corecracker s. Here too, a hammer monitoring system is used for the purpose of quality control. After stamping with a data matrix code, the water jacket is opened. Robot-guided sawing processes free the casting from excess sprue material. Then the riser is cut away on the modularly constructed speedliner d circular saw. The decoring process is performed with the swingmaster 315. To enable seamless process monitoring, all the production data generated is transmitted to the data analysis system provided by the customer. Finally, a blasting unit provided by the customer removes penetrated sand from the motor casings. Once they have cooled down to approximately 40 degrees Celsius, the casings are transported by a pallet conveyor system to the correct position in the machining system area.

Machining of the motor casings is divided between multiple syncromill C21-80/800, and takes place in two clamping positions. A linear portal feeds and unloads the machining centers directly from above. Once the components have passed through a washing system provided by the customer and an in-line CT inspection, an operator can inspect them visually and subject them to any necessary rework. At the state-of-the-art final inspection stations, a robot presents the casting to the operator in a predefined sequence. The operator can select any casting errors on the operating unit and transfer them to the plant control system. Parts that do not meet the quality requirements are rejected before stacking on removal belts installed specifically for this purpose. Finally, all OK parts are stacked and secured fully automatically in two layers on a transport rack. Then this rack is labeled before being removed by forklift truck.

The fact that this fully-automated production line for electric motor casings can be operated with minimum manpower is just one of many highlights. Thanks to the intelligent layout, only one operator is required for the entire casting area.

Human Simulation und Virtual Reality
Der demografische Wandel unserer Gesellschaft ist längst in der industriellen Fertigung angekommen. Dieses Tool macht es möglich, sämtliche Arbeitsplätze bereits in der Angebotsphase so auszulegen, dass die Belastung für den Bediener auf ein Minimum reduziert wird. Mit Unterstützung von Virtual Reality können die Planungsteams die Bedienbarkeit und Wartung der gesamten Anlage schon in der Konstruktionsphase testen und, falls notwendig, Optimierungen vornehmen. Die daraus resultierenden Informationen sind die Grundlage für die nachfolgende Simulation der Produktionslinie.

Fill Cybernetics – Anlagensimulation
Sämtliche Simulationen, Konstruktionen und Informationen dienen als Basis für die finale Anlagensimulation. Neben der Ablaufsimulation verfügt das Fill Team über eine detaillierte Aufzeichnung der Auslastung von einzelnen Prozessschritten und Manipulationssystemen. Kollisionsprüfungen sowie Taktzeit- und Stückzahlennachweise sind für die Maschinenbauexperten von Fill die Voraussetzung für die physische Realisierung der Anlage. 

Turnkey Produktionsanlage
Die im Folgenden beschriebene Anlage ist für die Produktion von Elektromotorgehäusen konzipiert. Sie umfasst das automatische Einlegen der Kernpakete sowie das Gießen, Kühlen, Entkernen, Sägen und Bearbeiten der Gussteile. Um eine maximale Effizienz zu erreichen, werden auf jeder Kippgießmaschine zwei Gehäuse je Abguss produziert. Der Prozess beginnt mit dem Aufbereiten der Schmelze in einem der beiden Warmhalteöfen und dem Zusammenbau der anorganischen Kernpakete mit Hilfe von Kernfügepaletten auf einem Rundtisch. Nach Freigabe durch den Bediener, und bereits während die Kernpakete automatisch eingesetzt werden, entnimmt der Gießroboter das flüssige Aluminium aus dem Warmhalteofen. Eine integrierte Wiegezelle, die das Volumen der Schmelze exakt bestimmt, sorgt für die nötige Prozessstabilität. Nach der Übergabe der Schmelze vom Gießroboter in die Kokillen gewährleistet eine proportional geregelte und elektronisch überwachte Kühltechnik den reproduzierbaren Erstarrungsprozess. Die Temperaturüberwachung jedes einzelnen Kühlkreises informiert unmittelbar über die Qualität der Bauteile. In weiterer Folge entnimmt ein Roboter die erstarrten Gussteile paarweise aus der Gießmaschine. Diese werden durch integrierte Drehvorrichtungen im Greifer exakt ausgerichtet und danach von einem Roboter positionsgenau in einer Kühltasse abgelegt. Ein Übergaberoboter manipuliert die Gussteile in ein bauteilneutral konzipiertes Kühlregal. Zum Reinigen und Schlichten der Werkzeuge dreht die Kippgießmaschine in eine ergonomisch angepasste Position und schwenkt die Stirn- und Seitenteile in Richtung Bediener. Das innovative Konzept der Gießmaschine tiltcaster e ermöglicht eine ideale Reinigung und Wartung der Kokillen und sorgt so für eine niedrigere Ausschussrate. 

Sobald die Gehäuse auf circa 80 Grad Celsius abgekühlt sind, werden sie einzeln aus den Kühltassen entnommen und anschließend mit den energieeffizienten, hydraulischen Hämmern des corecracker s vorentkernt. Auch hier ist ein Hammerüberwachungssystem als Qualitätskontrolle im Einsatz. Nach dem Prägen eines Data Matrix Codes wird der Wassermantel geöffnet. Robotergeführte Sägeprozesse befreien das Gussteil von überschüssigem Angussmaterial. Auf der modular aufgebauten Kreissäge speedliner d folgt nun der eigentliche Speiserschnitt. Der Entkernvorgang wird mit dem swingmaster 315 durchgeführt. Für eine lückenlose Prozessüberwachung werden sämtliche erzeugten Produktionsdaten an das vom Kunden zur Verfügung gestellte Datenanalysesystem übermittelt. Schließlich befreit noch eine kundenseitig beigestellte Strahlanlage die Motorengehäuse von penetriertem Sand. Abgekühlt auf circa 40 Grad Celsius befördert ein Paletten-Fördersystem diese positionsgenau in den Bereich der Bearbeitungsanlage.

Die Bearbeitung der Motorengehäuse erfolgt, aufgeteilt auf mehrere syncromill c21-80/800, in zwei Spannlagen. Ein Linearportal beschickt und entlädt die Bearbeitungszentren direkt von oben. Sobald die Bauteile eine kundenseitig beigestellte Waschanlage und Inline CT-Prüfung durchlaufen haben, kann ein Bediener diese optisch prüfen und gegebenenfalls nacharbeiten. An den hochmodern gestalteten Endprüfplätzen präsentiert ein Roboter dem Bediener das Gussteil in einem vordefinierten Ablauf. Dieser kann mögliche Gussteilfehler am Bediengerät auswählen und an das Anlagenleitsystem übergeben. Teile, die den Qualitätsanforderungen nicht entsprechen, werden vor dem Abstapeln auf speziell dafür installierten Austransportbändern ausgeschleust. Schließlich werden sämtliche i.O.-Teile vollautomatisch in zwei Lagen auf einem Transportgestell gestapelt und verzurrt. Bevor das Gestell mit dem Stapler entnommen wird, wird dieses noch mit einer Etikette versehen.

Die Tatsache, dass diese vollautomatische Produktionslinie für Elektromotorengehäuse mit einem minimalen Personaleinsatz betrieben wird, ist nur eines von vielen Highlights. Durch die intelligente Aufstellsituation wird für den gesamten Gießbereich nur ein Bediener benötigt.
