Boost Automation GmbH: Innviertel-based machine engineering experts establish new company

In no time at all, Fill Machine Engineering decided to take over their longstanding partner SEP Automation GmbH and establish Boost Automation GmbH.

 

SEP Automation GmbH had become insolvent, but it was integrated into the Fill Group under the new name of Boost Automation GmbH on July 1. All employees at the company based in Hornstein, Burgenland, have been taken on board. Boost Automation operates in the fields of automating smaller projects, retrofitting existing systems, as well as servicing and other services. This perfectly complements the product portfolio of Fill Machine Engineering. Alongside Fill China, Fill Mexico, and Fill USA, the new company is the fourth subsidiary of the Innviertel machine builders.

 

Gurten, July 1, 2021 – “Our longstanding partner is a young and creative business with great innovative strength. Under the new name of Boost Automation GmbH, we will seek to further develop this expertise and make best use of the many possible synergies. We see great potential in this undertaking, and the new company really enhances the Fill Group,” explains Andreas Fill, CEO and proprietor of Fill Machine Engineering. The general aim will be to give the company greatest possible independence and to retain the whole of the existing customer base.

 

Site in Burgenland offers many advantages

In addition to ideally complementing Fill’s product portfolio and boosting the company’s expertise in the field of software, the move also offers benefits in terms of the location in Hornstein, Burgenland. Its proximity to Vienna and the many nearby technical colleges and universities of applied science provides Fill with direct access to these educational facilities and tomorrow’s skilled professionals.

 

All employees retained

The existing managers of SEP Automation GmbH, Bernhard Haas (sales) and Andreas Fischer (software), have been taken on board, together with the 20 or so employees. In order to integrate the new company optimally into the Fill Group, Mario Redhammer (Head of Fill’s Electro-Technology Division) has assumed the position of CEO at Boost Automation GmbH. His deputy is Fill COO Günter Redhammer.

Fill Test Center: Finding the best solution together

Gurten, June 17, 2021 – “Test the best” – the new Test Center is equipped with the most innovative technologies and developments from Fill’s Casting Technology and Profile Technology Competence Centers. On the TWISTMASTER 400, components up to 400 kilograms (clamping fixture including casting) are decored, whereby no turning on the component’s own axis is required. For challenging geometries, the SWINGMASTER models (maximum payload 315 or 500 kilograms) provide ideal conditions for an optimally decored final product. “Hard-as-steel machining power meets cybernetic intelligence in our new Test Center. In these real-world tests, our customers can gain a first-hand impression of the performance and precision of our machines and systems,” explains Thomas Rathner, Head of the Casting Technology Competence Center at Fill.

 

Tests on customer premises

Fill also offers the option of tests on customer premises with its mobile hammering station. The robust CORECRACKER preliminary decoring unit uses hydraulic hammers to break the sand core of the casting before the actual sand removal process.

 

Concentrated innovative strength creates added value

The decoring center is equipped with all the machines used by Fill’s casting technology customers around the world. Decoring is typically a two-stage process. In the first step, the core is broken by hitting the component with targeted hammer blows. In the second step, the broken core fragments are removed from the casting using a high-energy vibration system. For step one, both pneumatic and hydraulic hammers are available for tests on customer components. Depending on component size, the subsequent decoring process is performed with the SWINGMASTER 315, SWINGMASTER 500, or TWISTMASTER 400. For greater insight and better documentation, the process is recorded with four video cameras. Fill CYBERNETICS records the testing and analyses the data in real time. Two large screens are attached outside the cabin to allow the tests to be followed live. Once test operation is complete, a detailed report on the series of tests, including photos and videos, forms the basis for a joint final analysis. In this state-of-the-art Test Center, Fill offers its customers a unique opportunity to collaborate on implementing a reliable, stable, highly economical casting production process, tailored to the customer’s individual requirements.

Am TWISTMASTER 400 werden Bauteile bis zu 400 Kilogramm (Spannvorrichtung, inkl. Gussteil) entkernt, bei deren Entkernung es keiner Rotation um die eigene Achse bedarf. Für herausfordernde Geometrien bieten die SWINGMASTER Modelle (maximale Zuladung 315 bzw. 500 Kilogramm) die besten Voraussetzungen für ein optimal entkerntes Endprodukt. „Stahlharte Bearbeitungspower trifft in unserem neuen Test Center auf kybernetische Intelligenz. Bei diesen realen Tests können sich unsere Kunden ihr eigenes Bild über die Leistungsfähigkeit und Präzision unserer Maschinen und Anlagen machen“, erklärt Thomas Rathner, Leiter des Kompetenz Centers Gießereitechnik bei Fill.

Geballte Innovationskraft schafft Mehrwert

Das Entkerncenter ist mit allen Maschinen ausgestattet, die bei Fill Kunden in der Gießereitechnik weltweit zum Einsatz kommen. Die Entkernung erfolgt typischerweise in einem zweistufigen Prozess. Im ersten Schritt wird der Kern durch gezielte Hammerschläge auf das Bauteil gebrochen. Im zweiten Schritt werden die gebrochenen Kernfragmente durch den Einsatz eines hochenergetischen Vibrationssystems aus dem Gussteil entfernt. Für Tests an Kundenbauteilen stehen für Schritt eins pneumatische und hydraulische Hämmer zur Verfügung. Der nachfolgende Entkernprozess wird abhängig von der Bauteilgröße mit dem SWINGMASTER 315, SWINGMASTER 500 oder TWISTMASTER 400 durchgeführt. Zur besseren Einsicht und Dokumentation wird der Prozess mit vier Kameras über Video aufgezeichnet. Mit Fill CYBERNETICS erfolgt in Echtzeit die Versuchsaufzeichnung und Analyse der Daten. Um die Versuche live zu verfolgen, sind außerhalb der Kabine zwei große Screens angebracht. Nach dem durchgeführten Testbetrieb bildet das ausführliche Protokoll der Versuchsreihe inklusive Fotos und Videos die Basis für eine gemeinsame Abschlussanalyse. Composite parts inspection by robot takes off

Multimodal non-destructive testing with highest levels of flexibility and precision

 

The GKN Aerospace plant in Munich specializes in producing composite aircraft parts. As safety-relevant components, they are subjected to extensive non-destructive testing. ACCUBOT, a multimodal system with highest levels of flexibility and dynamism, allowed GKN to significantly increase the productivity and reliability of its non-destructive component testing, thereby safeguarding its outstanding position on the world market.

 

Gurten, June 1, 2021 – As a leading supplier of components for the aircraft industry, GKN Aerospace produces aircraft parts exclusively from carbon-fiber composite materials at its Munich plant. Aircraft components are safety-relevant, so they are subject to the strictest quality requirements. GKN subjects 100% of the parts to an ultrasonic inspection in order to detect irregularities, such as inclusions of foreign matter, delamination, or porosity. The inspection times for non-destructive component testing (NDT) were as long as 100 minutes on the existing system.

 

Efficiency gain through multimodality

The key criteria in the new tender for the NDT inspection system were a substantial reduction in inspection times and the option for other measurement and testing methods to be implemented on the system, in addition to the intrinsic ultrasonic inspection. The globally active Austrian machine and plant engineering company Fill Gesellschaft m.b.H. offered a solution with two articulated robots on linear axes running in parallel.

 

These can inspect workpieces in three separate zones, jointly in one of them. Automatic tool changing with the Fill FlexChange tool changer allows tests to be conducted with different methods, such as phased array pulse-echo testing or through-transmission inspections with squirter technology, in one clamping operation. X-ray, tomography, thermography, and non-contact methods for geometry measurement can also be integrated in the system. Active Tool, an inspection head from Fill with an additional rotatory axis, enables through-transmission inspection in small, highly contorted areas.

 

Flexibility, precision, and time savings

The system obtains its necessary absolute positioning accuracy through high-precision Fill linear axes and additional rotary encoders fitted on the output side on the rotary axes of the ACCUBOT robots. A robot calibration system based on laser tracker helps achieve and maintain this high precision subsequently. This system has reduced the time required for annual geometrical inspections at GKN from 11 hours to half an hour. The application-independent system software with the FILL STUDIO programming and operating environment also brings significant gains in efficiency. It contains a digital twin of the entire system, enables offline programming of the robots during machine operation, and features a unique augmented reality interface.

 

The huge efficiency gain of the Fill ACCUBOT system results from the significantly quicker inspection processes and the possibility to combine them automatically. “Alone with pulse-echo testing by means of phased array, the inspection time is reduced by 93%,” reports Dr.-Ing. Jakov Šekelja, Head of Quality Management at GKN Aerospace Deutschland GmbH. “In addition, the several hours of tactile wall thickness measurement performed subsequently in the past now occurs automatically as a byproduct of the ultrasonic inspection.”

Multimodale zerstörungsfreie Prüfung mit höchster Flexibilität und Präzision

 

Das Werk München der GKN Aerospace ist spezialisiert auf die Erzeugung von Composite-Flugzeugteilen. Als sicherheitsrelevante Komponenten werden diese umfangreichen zerstörungsfreien Prüfungen unterzogen. Mit ACCUBOT, einer multimodalen Anlage mit höchster Flexibilität und Dynamik von Fill, konnte GKN die Produktivität und Zuverlässigkeit der zerstörungsfreien Bauteileprüfung deutlich erhöhen und so seine hervorragende Stellung auf dem Weltmarkt absichern.

 

Gurten, 01. Juni 2021 – Als führender Anbieter von Komponenten für die Flugzeugindustrie produziert GKN Aerospace im Werk München ausschließlich Flugzeugteile aus Kohlefaser-Verbundmaterialien. Da Flugzeugbestandteile sicherheitsrelevant sind, unterliegen sie strengsten Qualitätsanforderungen. GKN unterzieht 100 % der Teile einer Ultraschallprüfung, um z. B. Fremdkörpereinschlüsse, Delamination oder Porosität aufzudecken. Die Prüfzeiten für die zerstörungsfreie Bauteileprüfung (non-destructive testing; NDT) betrugen an der vorhandenen Anlage bis zu 100 Minuten.

 

Effizienzgewinn durch Multimodalität

Die wichtigsten Kriterien bei der Neuausschreibung der NDT-Prüfanlage waren eine substanzielle Reduktion der Prüfzeiten und die Möglichkeit, neben der eigentlichen Ultraschallprüfung auch noch andere Mess- und Prüfverfahren auf der Anlage durchführen zu können. Das weltweit tätige österreichische Maschinen- und Anlagenbauunternehmen Fill Gesellschaft m.b.H. bot ein Lösungskonzept mit zwei Knickarmrobotern auf parallel verlaufenden Linearachsen an.

 

Diese können Werkstücke in drei getrennten Zonen prüfen, in einer davon gemeinsam. Der automatische Werkzeugwechsel mit dem Fill-Werkzeugwechsler FlexChange ermöglicht in einer Aufspannung Prüfungen mit unterschiedlichen Methoden, etwa Puls-Echo-Prüfungen per Phased Array oder Durchschallungsprüfungen mit Squirter-Technik. Die Anlage lässt sich auch um Röntgen, Tomographie und Thermographie sowie berührungslose Geometrie-Messverfahren erweitern. Das Active Tool, ein Prüfkopf von Fill mit zusätzlicher rotatorischer Achse, ermöglicht die Durchschallungsprüfung in kleinen, stark gekrümmten Bereichen.

 

Flexibilität, Präzision und Zeitgewinn

Die erforderliche Absolut-Positioniergenauigkeit erhielt die Anlage durch hochpräzise Fill-Linearachsen und zusätzliche abtriebsseitige Drehgeber an den Rundachsen der ACCUBOT-Roboter. Eine Lasertracker-basierte Roboterkalibrierung dient im Nachgang dem Erreichen und Erhalt dieser hohen Präzision. Sie hat bei GKN den Zeitbedarf für die jährliche Geometrieüberprüfung von 11 Stunden auf eine halbe Stunde verringert. Bedeutende Effizienzgewinne bringt auch die applikationsunabhängige Anlagensoftware mit der Programmier- und Bedienumgebung FILL STUDIO. Sie enthält den digitalen Zwilling der gesamten Anlage und ermöglicht die hauptzeitparallele Offline-Programmierung der Roboter sowie eine einzigartige Augmented Reality Schnittstelle.

 

Der enorme Effizienzgewinn der Fill ACCUBOT-Anlage resultiert aus den deutlich schnelleren Prüfvorgängen und der Möglichkeit, diese automatisiert zu kombinieren. „Allein bei der Puls-Echo-Prüfung mittels Phased Array reduzierte sich die Prüfdauer um 93 %“, berichtet Dr.-Ing. In-house Covid testing line at leading Innviertel company

Since March 1, not only company employees and their family members, but also the entire population of Gurten, can be tested for Covid-19 free of charge at Fill.

 

Upper Austrian machine engineering company Fill started in-house coronavirus testing in October last year in order to ensure the health of employees and to enable on-site installation assignments in Austria and abroad. This testing operation was expanded substantially on March 1, 2021. All employees and their family members, all retired Fill employees, and the entire population of Gurten can now be tested for coronavirus free of charge from Monday to Friday. This campaign is extremely popular.

 

Gurten, March 23, 2021 – “Only together can we contain this pandemic, and testing plays a vital role in this,” says company proprietor and CEO Andreas Fill, explaining the motivation behind the initiative. Thanks to excellent cooperation with company physician Dr. Thomas Plunger and the authorities, samples can be taken for antigen and PCR tests at the company by trained first-aiders. Fill mechanical engineer and trained paramedic, Jonas Hochrainer, conducts more than 600 tests a week in-house with the active support of his first-aider colleagues.

 

Offer for the entire local population

The test campaign is based on good cooperation between Fill, the Community of Gurten, and the health authorities. Fill employees can register for a test by means of the CORE internal communication tool, while external persons can phone Gurten Town Hall. The antigen tests at Fill are officially recognized. The tested individual receives their result as soon as possible by e-mail, SMS text message, and, on request, also in printed form. This initiative has been extraordinarily well received by both the workforce and the local population, not least because it saves a journey to the next nearest testing facility – 15 km away in Ried im Innkreis or 10 km away in Obernberg. Fill’s experience with this testing strategy in recent months has been extremely good. If someone tests positive, their closest contacts and departmental colleagues can be tested immediately and appropriate steps can be taken to prevent the virus from spreading any further. In this way, it has been possible to keep infection levels in the company very low. 

 

The goal is an in-house vaccination line

“Intensive testing has allowed us to control the spread of coronavirus in our company to the greatest possible extent. However, the vaccination is required in order to protect our team as much as possible against the effects of a Covid infection. Our aim is therefore to have our own vaccination line, where all company employees can be vaccinated. This offer also applies to all other companies in Gurten. If, as planned, around 250 to 500 vaccinations can be given per day, this campaign could be concluded within just a few days,” says Andreas Fill. Currently, the company is hoping to schedule this for sometime in the period late-April to early May 2021, depending on vaccine availability.

Eigene Corona-Teststraße in Innviertler Leitbetrieb

Seit 1. März können sich bei Fill nicht nur die Mitarbeitenden und deren Familienangehörige, sondern die gesamte Bevölkerung von Gurten gratis auf SARS-CoV-2 testen lassen.

 

Bereits im Oktober vergangenen Jahres startete das oberösterreichische Maschinenbauunternehmen Fill mit hausinternen Covid-Tests, um die Gesundheit der Mitarbeiter zu gewährleisten und Montageeinsätze im In- und Ausland möglich zu machen. Mit 1. März 2021 wurde das Angebot der Testung nochmals erheblich erweitert. Alle Mitarbeiter inklusive Familienmitglieder, Fill-Mitarbeiter in Ruhestand sowie die gesamte Bevölkerung von Gurten, können sich jeweils von Montag bis Freitag kostenlos auf Corona testen lassen. Das Interesse an der Aktion ist enorm.

Durch die ausgezeichnete Zusammenarbeit mit dem Betriebsarzt Dr. Thomas Plunger und den Behörden kann die Abnahme von Antigen- und PCR-Tests firmenintern durch geschulte Ersthelfer durchgeführt werden. Jonas Hochrainer, Fill Maschinenbautechniker und ausgebildeter Sanitäter, nimmt mit tatkräftiger Unterstützung seiner Ersthelfer-Kollegen pro Woche mehr als 600 Tests im Unternehmen ab.

 

Angebot für gesamte regionale Bevölkerung

Die Testaktion basiert auf der guten Kooperation zwischen Fill, der Gemeinde Gurten und den Gesundheitsbehörden. Fill-Mitarbeiter können sich über das interne Kommunikationstool CORE anmelden, externe Personen telefonisch beim Gemeindeamt Gurten. Die Antigentests bei Fill sind offiziell anerkannt. Die getestete Person erhält das Ergebnis in kürzester Zeit per E-Mail, SMS und auf Wunsch auch in ausgedruckter Form. Diese Initiative wird sowohl von der Belegschaft als auch von der regionalen Bevölkerung außerordentlich gut angenommen, da sich so der Weg zur nächstgelegenen Testmöglichkeit nach Ried im Innkreis (15 km) oder Obernberg (10 km) ersparen lässt. Mit der Teststrategie hat man bei Fill in den letzten Monaten sehr gute Erfahrungen gemacht. Wird eine Person positiv getestet, können unmittelbar die nächsten Kontaktpersonen und Abteilungskollegen getestet sowie entsprechende Schritte eingeleitet werden, um eine weitere Verbreitung des Virus zu unterbinden. So gelang es bisher, die Erkrankungen innerhalb des Unternehmens niedrig zu halten.

 

Ziel ist eigene Impfstraße

„Mit den intensiven Testungen gelingt es uns, die Ausbreitung von Corona in unserem Unternehmen weitestgehend zu kontrollieren. Um unser Team jedoch bestmöglich vor den Auswirkungen einer Corona-Erkrankung zu schützen, bedarf es der Impfung. Unser Ziel ist daher eine Impfstraße, bei der sich alle Mitarbeiter im Unternehmen impfen lassen können. Dieses Angebot gilt auch für alle anderen Betriebe in Gurten. Wenn, wie geplant pro Tag rund 250 bis 500 Impfungen stattfinden, könnte die Aktion in wenigen Tagen abgeschlossen sein“, sagt Andreas Fill. Aktuell gehe man diesbezüglich von einem Termin im Zeitraum Ende April bis Anfang Mai 2021 aus, je nach Verfügbarkeit des Impfstoffes.
